Answer(Fixed with regular old packaging tape)First off, the leak is due to water getting inside the airconditioner's air intake. Water runs down the passenger sidewindshield and flows between the windshield and the crowl (thecrowl is the big flat plastic seal connected to the bottom of thewindshield). Therefore, Ford put in a gutter on the bottom-side ofthe crowl that is supposed to collect this water and move itelsewhere to a safe place.The leak occurs because this gutter doesn't have a big enoughlip on it to keep water from flowing over the gutter (similar tohow a bent-down rooftop gutter would overflow when it rains).
Thiswater flows into the air conditioner's air intake, which is locateddirectly beneath the crowl. Ford should have fixed this problem!They've had six generations or more cars with this sameproblem.Instead of fixing this gutter (by adding a bigger lip on it), Idecided to start with the easier route of covering half of the airintake with packaging tape. To do this, you need to lift up thehood of the car and lift up the crowl. There are 3 clips on thecrowl that need to be unclipped and you can lift up the crowlafterwards (with a bit of wiggling) at least enough where you canget your arm underneath it.Once you have the crowl up enough, you will see the air intakecovered by a grating. Catia v6 help. I simply cleaned this surface and placedpackaging tape over half of the grating (the half that is towardsthe center of the car).

You need to make sure that the tape coversthe grating and the grating's housing so that there are no gapssuch that water can still flow into the air intake. I actually tookout the entire housing so that it would be easier to clean and getto, but this is a little bit difficult and requires a wrench.Also, I took a cheap plastic mechanical pencil (or some rod) andtaped that down the center of the grating so that this wouldprovide a lip so that water cannot get from the taped half of thegrating to the untaped half of the grating. Either it's a loose hose connection ( doubt it) or youneed to replace the heater core and that's not fun. One morning after it had rained I had a puddle ofwater on the front passenger floor. I traced the water entry up tothe openings where the heat would come out. First I thought it wasthe heater core or something but the water was clear, and it hadrained.
Then I thought it was the windshield as I had heard aboutsome windshield seal problems. So the next Saturday I took the trimpiece off which is just below the wiper on the passenger side togive it a look. When that was off I could see a cowl that is theair inlet for the heat and a/c and could look down and see the fan.So I next took a few cups of water and poured it around the cowlwhere the rainwater would normally flow and lo and behold, itstarted to drip into the fan area. The cowl was not sealed properlyto the metal shroud that it was attached too. It was pretty easy toremove the two nuts and because the rubber gasket was still in goodshape, I kept that and put a small bead of silicone on the gasket,cleaned the mating surface and put it back together. Problem solvedfor free in a couple of hours.
3rd Aug 2009, 09:49I have a 1999 Ford Galaxy TDI, which leaked water into the drivers footwell every time it rained.After spending several months trying to trace where it was coming from with no success, I booked the car into my local Ford dealer. 4 hours and £200 later they confirmed that I had a leak, but did not know where it was coming from, they suggested that I take it to Autoglass to have the windscreen resealed. I took the car to Autoglass in Kings Lynn and they could not have been more helpful.
They removed the scuttle panels at the base of the windscreen (where the wiper arms fit), took out the square plastic holding clips, then filled the holes with sealant and then pushed the clips into the sealant making a water proof seal. Job done, no more water coming in, and they did not charge me. Take note Ford, I will not be using your dealerships again.
In reply to 30th Mar 2011, 06:22I have a 99 Seat Alhambra.I have had it for 10 years, no water ingress except in freezing weather the water tube to the rear window gets pushed out of the holder situated on the passenger side. Result, water on the passenger side. Cured by my local garage who explained the problem.The car has 287000 on the clock and has been a dream to drive. Until my last service/MOT, since when I have suffered water ingress on the drivers side, in the footwell. Having looked underneath there seems to be a lack of rubber bungs in the chassis holes.

I complained and the vehicle is going back to the service garage today in an attempt to sort it. I have no sunroof. 19th Oct 2011, 08:01I've owned the sister vehicle - a VW Sharan - another cause of this is a separated rear window washer pipe, which runs under the passenger side carpet grip/trim along the door sill.

Even if the washer works, it may still seep water into the footwell, with the resulting electrical gremlins. It's a simple job to remove the carpet grip and refit/bond the pipe connector.I'd look here first if the vehicle is kept garaged, or you get the damp footwells in dry weather.Electrical gremlins involving central locking, electric windows, power mirrors & tailgate lights/wiper can often be attributed to failed wiring in the conduits between the doors and the car body, if the footwell is always dry. 11th May 2012, 17:21Hello all. We own a 1999 T reg Seat Alhambra; same body as the Galaxy.We have suffered water in both foot wells for a long time now, and we had a window firm come out to reseal our window, and on close inspection, found that the front window was lifting up and outward at the top, so water was just flooding in. The bonding round the screen had gone hard and was not sticking to the window, so that's our problem.Maybe a lot of others are doing the same, so try your window seals guys.Thanks, Colin, Lincs.
